EV Busbar Manufacturer Audit: A Buyer’s Qualification Guide

An EV busbar manufacturer should be qualified against the programme it will supply. A large floor, an IATF logo or a fast prototype can be useful evidence, but none proves that the actual site and process can repeatedly make the released part.

The audit should follow the product from RFQ through material, forming, special processes, inspection, pilot production and change control. It should also distinguish a manufacturer, an integrator and a broker without assuming that outsourcing is automatically unacceptable.

Freeze the product scope before auditing capacity

Issue a technical package that includes:

  • nominal and maximum voltage;
  • continuous and peak current with duration;
  • thermal boundary and allowable temperature;
  • conductor material, grade and temper;
  • drawing datums, tolerances and surface requirements;
  • plating, insulation, overmoulding or lamination stack;
  • joints, welds, terminals and sensor interfaces;
  • environmental, vibration and corrosion requirements;
  • validation tests and customer-specific evidence;
  • prototype, pilot and annual volume by programme phase.

Without this package, suppliers quote different process routes and capacity claims cannot be compared.

Recalculate capacity from the process flow

Do not reject or approve a factory from square metres or machine count alone. Calculate each operation:

Annual good capacity = available production time ÷ demonstrated cycle time × yield

Then account for shift pattern, planned maintenance, changeover, tool service, material availability, inspection and existing customer load. A line with two machines can outperform a larger shop if the process is automated and stable; the same two machines can also become an obvious bottleneck when coating or inspection is outsourced without capacity control.

Request evidence for the claimed volume:

  • routing and cycle time by operation;
  • recent OEE or equivalent utilisation data;
  • scrap and rework at the relevant process;
  • staffing and skill coverage by shift;
  • maintenance plan and critical spares;
  • current committed capacity and launch schedule;
  • contingency for one critical machine or supplier failure.

Verify the calculation during a live production review and a production-intent pilot.

IATF 16949 is a central automotive quality-system requirement for many production supply chains, but its application depends on eligible site scope and customer requirements. IATF guidance defines eligible manufacturing sites around automotive customer-specified production, service and accessory parts, and OEMs publish additional requirements through IATF Global Oversight.

During the audit:

  1. obtain the certificate and exact manufacturing-site address;
  2. confirm scope includes the relevant product and process;
  3. verify the recognised certification body;
  4. review open findings and corrective actions where access is permitted;
  5. identify customer-specific requirements that apply to the programme;
  6. confirm remote support sites and outsourced processes are controlled.

ISO 9001 can be suitable for prototypes, industrial busbars or projects where automotive certification is not contractually required. It should not be represented as equivalent to a customer’s IATF requirement.

Audit material and forming capability together

A supplier that processes copper successfully is not automatically qualified for aluminum, and vice versa. Review material receipt, storage, identification, temper control, blanking or cutting, forming, deburring, cleaning and protection of contact surfaces.

Use programme parts to examine:

  • thickness and width range;
  • smallest hole and most difficult slot;
  • long-positioning and datum control;
  • bend radius, orientation and springback method;
  • flatness and twist after forming;
  • edge condition and contamination;
  • tool life, sharpening and change control;
  • first-off and in-process inspection.

Treat plating, insulation and joining as special processes

Do not prescribe generic tin, nickel or silver thickness from a blog. The customer drawing and qualified joining system should state coating material, thickness definition, measurement method, adhesion, solderability, contact area and masking.

For in-house and outsourced processes, review:

  • approved process specification and supplier;
  • bath or material controls and maintenance;
  • lot identity before and after treatment;
  • XRF or other agreed thickness method;
  • adhesion, porosity, corrosion or solderability tests where required;
  • protection of weld and bolted-joint surfaces;
  • rework limits and stripping controls;
  • change notification and incoming verification.

The same principle applies to heat-shrink, powder coating, overmoulding, adhesive lamination, ultrasonic or laser welding and brazing. A certificate of analysis does not replace finished-part verification.

Verify the test lab against the control plan

A long equipment list is not useful unless it covers the programme’s characteristics. Map each requirement to method, equipment, uncertainty, calibration and sampling.

Possible checks include:

  • coordinate and profile measurement;
  • coating thickness;
  • joint or conductor resistance;
  • insulation resistance and dielectric withstand;
  • pull, peel or weld-section analysis;
  • thermal cycling and temperature rise;
  • vibration, shock and environmental tests;
  • leak or sealing tests for moulded assemblies;
  • CT or X-ray inspection where the design and risk justify it.

Ask which tests are accredited, which are customer-approved, which are outsourced and how samples remain traceable. A CT scanner is not a universal requirement for every busbar, just as a basic hipot tester is not enough for every laminated assembly.

CCS capability is an integration discipline

A cell-contact system or integrated busbar can combine conductors, carrier or film, sensing, fusing, connectors, insulation and joining. Audit the integration process rather than asking only whether the supplier “does CCS.”

Review component sourcing, placement and registration, joining windows, sensor calibration, connector retention, insulation coverage, electrical test, end-of-line data and repair policy. Confirm ownership of design responsibility and software or test limits. If the supplier integrates customer-designed parts, define how design changes and interface risks are managed.

PPAP and traceability are customer-defined deliverables

Production Part Approval Process evidence is not identical for every OEM or Tier-1. Establish the required submission level, customer-specific forms, significant characteristics and approval milestones at RFQ.

A robust traceability chain can connect:

  • incoming material and treatment lot;
  • tooling and machine or line;
  • program and drawing revision;
  • operator or automated station;
  • process parameters and alarms;
  • inspection and electrical results;
  • non-conformance, deviation and rework;
  • shipping lot and customer serial or batch.

Not every item must be logged per piece. The customer control plan determines granularity and retention. Verify that the supplier can export usable records rather than merely displaying data on a machine screen.

Use prototype and pilot phases for different questions

A prototype proves that the geometry and interfaces can be made. A pilot proves that the production-intent process, tooling, controls and operators can repeat it.

Do not use a fixed “one to two weeks” rule. Ask for a critical-path schedule covering material, tooling, outsourced coating, inspection and customer approvals. Then assess milestone reliability and problem-solving quality.

Before production award, require:

  1. approved prototype and design feedback;
  2. production-intent process flow and control plan;
  3. run-at-rate or agreed pilot quantity;
  4. dimensional and functional capability evidence;
  5. packaging and logistics validation;
  6. open-issue closure and change control;
  7. approved PPAP or equivalent customer release.

Make the audit outcome programme-specific

Score the supplier against mandatory gates and weighted risks. IATF scope, a critical electrical test or an unqualified special process may be a gate; floor size and generic market claims should not be.

How can a buyer verify production capacity?

Should plating be performed in-house?

Not necessarily. An outsourced plater can be acceptable if it is approved and controlled through specifications, lot traceability, certificates, incoming verification, change notification and corrective-action processes. In-house equipment does not remove the need for control.

What prototype lead time proves that a supplier is qualified?

No fixed one- or two-week threshold proves capability. Lead time depends on tooling, material, plating, insulation, testing and customer approvals. Evaluate whether the supplier provides a credible critical path and meets agreed prototype and pilot milestones.

What should an EV busbar supplier pilot run demonstrate?
